The Aluminum Slugs Manufacturing Process

The manufacturing process consists of five main stages: Smelting, Hot/Cold Rolling, Stamping, Annealing, Surface Finish, and Selection & Packing.
1. Smelting
The production process begins by loading furnaces with raw aluminum in the form of ingots (alloy AA1070, 99.7% purity), supplied by local high-grade aluminum producers. The temperature is raised to melt the metal. The molten metal is then treated with chlorine-free salts to minimize hydrogen and oxide content. Following this, the melt undergoes stirring, dead-melting, and slag removal. The furnace exit spouts and troughs are preheated to the appropriate temperature to receive the melt once it is ready for casting. The furnaces are emptied in a uniformly controlled manner using hydraulic tilting mechanisms.
To ensure consistent metal quality with low oxide levels, the molten aluminum is degassed, refined, and filtered before entering the casting wheel. All atmospheric emissions from the furnaces comply with environmental regulations, as only 99.7% pure aluminum is used.
2. Hot and Cold Rolling
The molten aluminum is poured into a strip casting wheel rotating at speeds of up to 7 meters/minute. A solid strip measuring 180 mm wide by 20 mm thick is formed between the grooved periphery of the casting wheel and a steel belt. The casting wheel is water-cooled. The cast strip exits the unit horizontally at approximately 350°C and immediately undergoes hot rolling, which reduces its thickness by up to 55% using a Hot Roll Mill. The strip then passes through a cooling bath before being cold rolled to its final thickness. Thickness tolerance is maintained by gauge control devices during the Cold Roll Milling process. Each coil is identified with its casting batch number, weight, and thickness, then stored for stamping.
3. Stamping
This stage utilizes high-speed stamping presses. Each press is equipped with a decoiler onto which a coil is mounted. The strip passes through a straightener and into the press, where a die is located at the center. The die contains punches corresponding to the desired slug diameter. The strip is lubricated during punching. The cut slugs fall onto a conveyor belt and are collected in rectangular baskets. The punched scrap is cut into pieces and conveyed back to the foundry, where it is compacted into 50 lb bales for return to the furnace. The yield is approximately 50% slugs per ton of strip, depending on slug size.
4. Annealing (Thermal Treatment)
This stage uses three electrically heated tunnel-type annealing furnaces. The purpose of annealing is to achieve minimum strength, maximum ductility, and a soft temper while burning off lubricant residue from stamping. Metal baskets containing slugs are placed inside the furnace and heated to 520°C for a four-hour cycle. This process results in a Brinell hardness of 17–19 HB. The total cycle time, including loading, pre-heating, annealing, and unloading, is approximately eight hours.
5. Surface Finish
Slugs undergo surface treatment to achieve a rough texture via tumbling or shot-blasting:
Tumbling: Slugs are placed in mechanically operated rotary drums, where they hit each other to roughen the surface. This roughness is required for lubricant application in cold extrusion.
Shot-blasting: For slugs with inner holes, a shot-blasting machine uses aluminum shots to treat slugs as they rotate on a belt.
The surface finish stage lasts 12–15 minutes, depending on slug size. It also ensures that no scrap remains attached to slug edges. After treatment, slugs are transported via conveyor to a hopper for the next stage.
6. Selection and Packing
In the final stage, slugs move from the hopper via conveyor into automatic packing lines. Slugs continue along the conveyor until they fill cardboard boxes to 25 kg. Each box is accurately weighed and labeled with customer information. Boxes are then placed on wooden pallets and wrapped in plastic for export.
